Case Study: Freezer Entrance Slab Heaving & Full-Depth Concrete Replacement
with Heat Trace Repair

This project involved a critical structural slab replacement at the threshold of a cold storage freezer entrance connected to a cooler dock. The concrete slab had failed due to long-term moisture intrusion and the complete failure of the slab heating system. As the ground beneath the slab froze, frost heave occurred, causing vertical displacement, surface cracking, and delamination ultimately leading to operational and safety concerns for the facility.

Attempts by in-house maintenance staff to cut out and patch isolated sections of concrete failed shortly thereafter due to unresolved subsurface conditions and the continued failure of the heat trace system.

Ace Avant was contracted to perform a full-depth slab replacement, including removal of the failed slab and installation of a new heating system beneath the replacement slab to prevent future frost-related damage.

1. Heat Trace System Failure & Ground Freezing

The root cause of the slab damage was traced to the failure of the heat trace system originally installed below the concrete. Without functioning heat, moisture from the dock area was able to penetrate beneath the slab, eventually freezing due to the close proximity to the freezer. This caused the subgrade to expand (frost heave), lifting the slab and damaging the concrete surface.

2. Slab Heaving & Vertical Displacement

As the frozen subgrade expanded, the slab heaved, creating a raised joint at the freezer entrance. Forklift traffic across this area led to progressive damage, including chipping, spalling, and joint separation, impacting both equipment and product safety.

3. Failed Spot Repairs

Prior to Ace Avant’s involvement, the facility maintenance team attempted to repair the issue by cutting out and replacing damaged sections. However, without addressing the root cause (the failed heat trace and moisture intrusion), these spot repairs failed quickly, resulting in further cracking and delamination.

SOLUTION: Full-Depth Slab Replacement with Heat Trace Restoration

Ace Avant mobilized to cut and remove the entire damaged slab section, including a small portion inside the freezer. The full-depth repair involved collaboration with a licensed commercial electrician to reinstall a reliable heat trace system, followed by slab reconstruction using industrial grade materials and industry accepted standards.

1. Slab Cutting & Layout

Precision saw cuts defined the removal boundaries, minimizing disruption to surrounding slabs and avoiding overbreak during demolition.

2. Concrete Removal to Subgrade

The slab was removed entirely down to the subgrade. Loose or frost-damaged material was excavated to expose a clean and stable base for rebuild.

3. Heat Trace System Reinstallation

Ace Avant coordinated with a licensed commercial electrician to install a new heat trace system, designed to prevent ground freezing and maintain thermal stability in the slab. This step was critical for long-term performance and to prevent the recurrence of frost heave.

4. Vapor Barrier Installation (StegoWrap)

A StegoWrap vapor barrier was installed to block upward moisture migration from the subgrade, essential for controlling condensation and microbial growth.

5. Insulated Underlayment Panels

Rigid insulation panels were installed over the vapor barrier to reduce thermal transfer, protect the new heat trace system, and preserve slab temperature integrity. Seams were carefully taped to avoid slurry intrusion and ensure continuous insulation performance.

6. Rebar Grid & Doweling

Rebar was laid out in a structural grid, with dowels installed and secured into the perimeter of the existing slab for full load transfer and long-term durability. Reinforcement was especially concentrated at the entrance threshold to handle high-impact forklift traffic.

7. Concrete Pour & Finish

A high-strength concrete mix was placed and finished to create a flush, even transitioning from the cooler dock to the freezer. Careful troweling and joint control ensured a smooth, durable surface ready for immediate cold storage use.

Outcome: Restored Structural Integrity & Long-Term Protection

This full-depth replacement resolved both surface and subsurface issues at the freezer entrance. With a fully functioning heat trace system, improved insulation, and quality construction methods, the new slab is now equipped to withstand extreme cold, forklift impact, and heavy-duty service life. ensuring continued operational reliability in this high-demand cold storage environment.
